UL certification documentation is available on request for applicable products and components; confirm the model and listing scope for your project.
Temperature Rise OEM-defined rated current and temperature-rise target; OEM or test body owns sizing and validation
Forming CNC punching & bending — L, U, Z, and custom shapes
Hole Tolerance Drawing-defined hole-center tolerance and inspection method
Plating Tin (oxidation/solderability), nickel (corrosion/wear), silver (high conductivity)
Insulation (optional) Epoxy powder coat, heat-shrink sleeve, PVC; PET/PI films for laminated

03 / Manufacturing Process

From Copper to Plated, Tested Busbar

Our integrated process covers the full busbar workflow — cutting, forming, plating, insulation, and test — all to your drawing.

01

Design & Sizing

Current path and cross-section sized to your rating per IEC 61439, with hole patterns and bends to your assembly constraints.

02

Cutting

High-purity copper or aluminum cut to size; surface oxide removed for clean downstream processing.

03

Punching & Drilling

CNC punching and drilling of mounting holes and slots to the released tolerances and inspection plan.

04

Bending & Forming

CNC bending into L, U, Z, or custom shapes — without micro-cracks, maintaining consistent cross-section for current density. Use our copper K-factor guide to define temper, bend radius and flat-pattern starting values.

05

Plating

Tin, nickel, or silver plating to prevent oxidation and improve contact reliability — matched to your application.

06

Insulation & Lamination

Optional epoxy coat, heat-shrink, or PVC; thermal-press lamination with PET/PI insulation for laminated busbars.

07

Testing

Dimensional, plating and electrical checks can be quoted against customer-supplied limits. FAI and PPAP-style records require an agreed submission scope.

08

Document & Pack

Material certs, dimensional and plating reports, then careful packing — copper is soft, and plated surfaces must arrive unmarked.

04 / Material & Plating

Conductor and Finish Matched to the Job

Conductor material sets the baseline; plating protects it and improves contact. Here's how the options compare.

ETP / OFHC Copper

The conductor benchmark — copper carries the industry's 100% IACS conductivity rating. ETP (C11000) for most work; OFHC where the highest purity is needed.

  • Conductivity 100% IACS (benchmark)
  • Grades ETP C11000 / OFHC
  • Best for High-current, most applications

Aluminum

Lighter and lower-cost than copper, with good conductivity per weight. Suited to weight- or cost-sensitive distribution where cross-section can grow.

  • Conductivity ~61% IACS
  • Weight ~1/3 of copper
  • Best for Weight/cost-sensitive runs

Plating: Tin / Nickel / Silver

Tin for oxidation resistance and solderability (most common); nickel for corrosion and wear; silver for the highest conductivity and high-frequency use.

  • Tin Oxidation, solderability
  • Nickel Corrosion, wear
  • Silver Conductivity, high-freq

Not sure which conductor or plating fits your current and environment? Send us your spec — we'll recommend based on current rating, temperature, and assembly.

05 / Why It Matters

The Busbar Is the Power Backbone

Busbars can replace cable harnesses with compact, organized power distribution. Any mass, cost or packaging comparison depends on the OEM's complete electrical design and must be validated for the configured system.

Sizing Is Safety

An undersized busbar overheats — exceeding temperature-rise limits, damaging insulation, and risking failure. The OEM owns current sizing, temperature-rise analysis and system validation; we manufacture to the released conductor design.

Joints Make or Break It

Connection resistance depends on released hole geometry, terminal flatness, plating, fasteners and assembly. The OEM owns joint design and validation.

Plating Protects Contact

Bare copper oxidizes, raising contact resistance over time. Tin, nickel, or silver plating keeps the contact surface stable for the system's life.

Compact Saves Space

Laminated and flexible busbars pack high current into tight spaces and absorb movement — enabling the miniaturization EV and power electronics demand.

09 / FAQ

Busbar FAQ

What busbar types can you make?

All four: rigid (rectangular, for switchgear and panels), laminated (multi-layer with insulation, low inductance), flexible (stacked foil/braided, absorbs movement), and liquid-cooled (integrated cooling channels). We also do full plating and insulation.

Copper or aluminum — which should I use?

Copper (ETP C11000 or OFHC) is the conductivity benchmark at 100% IACS — best for high current in tight space. Aluminum is ~61% IACS but about a third the weight and lower cost, good where cross-section can grow and weight/cost matter. We'll recommend based on your current rating.

What plating options do you offer?

Tin (oxidation resistance and solderability — the most common), nickel (corrosion and wear resistance), and silver (highest conductivity, for high-reliability or high-frequency applications). Plating keeps contact resistance low and stable over the busbar's life.

Can you make laminated and flexible busbars?

Yes. We thermal-press laminate conductor layers with PET/PI insulation film for low-inductance laminated busbars, and fabricate flexible busbars from stacked copper foil or braided conductors for vibration and misalignment absorption — common in EV battery interconnects.

How do you size the busbar?

We size the cross-section to your current rating using IEC 61439-1 guidance, so temperature rise stays within limits (e.g. ≤70 K). Send us your current, voltage, and layout and our engineers will size it.

Do you provide testing and documentation?

Yes, when specified and quoted. Send the required dimensional, plating and electrical limits, sampling plan, report format and acceptance criteria. FAI, control-plan or PPAP-style submissions are not included unless the scope is agreed before award.
